I DID fix this a couple minutes ago by exporting the repaired file BACK to blender and booleaning the hole again, but it's seriously baffling the steps necessary for what should be as simple as "carve a hole to fit in another object."

This is also the reason for his "doing multiple things simultaneously" post. Aka he tinkered with several heads at the same time and then noticed he likely fucked up (though he will never admit to that and just blames Blender). That's why you don't do this if you don't know WTF you are doing.

That's not terribly surprising, seeing how animation is what Blender is intended to be used for. He's pretty much running the Blender models through some addon or other piece of software and hoping for the best, which doesn't always do what you're expecting.
Should've looked specifically for tutorials about 3D printing.

The problem with following some Blender tutorials on Youtube is that they clearly assume the models are for animation when I need them for 3D printing, thus the methods they employ LOOK good.... but trying to export them in any way for printing, they're full of errors and need cleanup.

This is consequently why the Comicron One model took so long despite having a 3D file for it already - it was designed for animation, not printing, so when put into a 3D printer slicer program, huge chunks of it just did not register as existing in the program. Had to be rebuilt from scratch.

But it's not HIS fault you see.
